Machining and secondary operations

When is wire EDM the right choice for a part or a die?

Answer

Profile tolerance and how it ties back to the hole pattern or datum structure—this is critical for the machinist to hold the part in the right frame of reference. Internal corner radii and any relief features—these dictate whether we can use standard tooling or if we need custom ground electrodes and wire paths. If there's a taper angle or the top and bottom profiles differ, spell that out—it changes how we program the wire path and whether we need a 4-axis setup. Surface finish, recast layer, or polishing requirements—only call these out if they actually affect function, because they add cycle time and cost.

Can wire EDM cut hardened material? Yes. Wire EDM cuts hardened tool steel and other hard conductive materials without annealing them, which makes it the standard route for finished tooling components and hardened parts. It also avoids the cutting forces that can distort thin or delicate sections. W...

When should wire EDM be used instead of milling? Use wire EDM when the feature is difficult or impossible to mill: through profiles in hardened material, narrow slots, small corner radii, burr-critical edges, or parts where cutting force would distort thin sections. What an engineer still needs from you

  • material and material condition (grade, temper)
  • material thickness, plus the key diameter, height and wall thickness
  • tolerances, burr direction and the visual acceptance standard
  • annual volume - it decides whether tooling is single-hit, progressive or transfer
  • surface finish, and any secondary machining, annealing or plating
Next step. Send the drawing for a manufacturability review, or send the part data for a process and cost route.
